I have an '05 with BAK, Baron's ported manifold, Dyna 3000 at 34A, AIS removed, and HK 3" big straights. I also am using the Forcewinder crankcase breather kit with the inlet on the back of the BAK plugged. I originally had a Speedstar K&N air box on before I switched to the BAK. My dealer did the original install on this stuff and had jetted my bike with the Speedstar jet kit. I'm not sure what he even did. I then switched the air box to the BAK myself but have not done anything with the jetting. The bike seems to run good. My mileage is only about 39-40 on the average. I run it up through the gears pretty good and do mostly secondary roads.
I still have the Baron's jet kit that came with the BAK. Should I change the jetting to the Baron's and if so what settings would you recommend? I live in Louisville, KY. I have never done jetting before so any tips would be appreciated as well.

Then you want to tweak the settings you already have rather than changing the jetting completely.
Probably the best place to start is try the WOT test and if it indicates, change the main jet down one size. That way you'll also find out what else you have in there.

I have pretty much the same setup as you except for the exhaust system. I have the V&H Powershots -- Baron's ported manifold, BAK, Dyna 3000 at 34a and AIS removed. From your mileage I'd say you're probably running on the rich side. The Road Star will run rich and it's probably less exacting to set it up to run rich than toward lean. I routinely get about 50 mpg even with some interstate running at higher speeds. On just secondary roads I've gotten as high as 58 mpg. Settings I'm running are: PMS 2, needle at 3.5 and 172 main jet. I've thought about backing down on the main jet but so far it hasn't seemed like a problem.
I believe you could do yourself some good by rejetting and there's always plenty of help on this forum. My fear of the "sticky valve" syndrome is why I try to jet toward lean.

Did you use the jets from the Baron's BAK? I have a feeling that I am running rich but I still am trying to find out what's even my bike right now! I guess a 182.5 is stock and I have asked my dealer to at least tell me what comes in the Speedstar kit since i have the extra parts and can probably figure out what heck he put in! Do you know if the needle between the Speedstar kit and baron's kit is much different for performance? I obviously have the Speedstar needle in now and if I'm gonna mess with this I was also wondering if there is an advantage to using the Baron's needle over the Speedstar needle.

I think I figured out what is in my bike now. The parts guy finally confirmed that the Speedstar kit comes with a 160, 165, 170 and 175. I have all but the 170 in my kit plus a 182.5 that must have been the stock one, so it looks like I have a 170 in now. I also have a 50 and 60 pilot jet so I assume the stock one is still in there as it's a 35 if I'm correct? Sooooo, I feel better about what's in there but with my gas mileage i still assume I need to do some additional adjusting????? I also get some backfiring through the carb when I blip the throttle and I have been told to adjust the accelerator pump down to help that. Are there any negatives to doing that?
With all this in mind, where should I start? Thanks again for the help!

Welcome to the forum killer
You will get more help if you post a new question yourself on this. If you're looking for a carved in stone answwer I don't think there is one. Put the pipes on and see how it runs. You might only have to tweak the PMS. Or you might have to re-jet. Only one way to find out. Every bike is different.

Mike if you only changed your pipes,chances are you won`t have to rejet.When you go to free breathing air kit you ALWAYS have to rejet.Musky`s right you may have to adjust the PMS( pilot mixture screw).As you can see by my pic`s I also have the Roadhouse Dooleys.Love the look,love the sound.Never rejetted a careb in my life till I bought my RD*.Tech section is great here.

I used the Baron's jets. Left the idle jet stock. Changed the main jet and needle to Baron's. What I found is that the bike get really finicky when you're getting close to the sweet spot. You can get to a point where you're too lean and the performance is pitiful. You make a small change to richen it up and it's the difference between night and day. Running close on the mixture, though, means you have to be ready to tweak the PMS screw when the temperature changes as the air is denser in the winter and you need a little more fuel in the mixture to account for that. All in all, though, the outstanding performance you can wring out of this bike and the excellent gas mileage is well worth the minimal amount of tweaking that's involved!

Weird mains in the kit. You would have thought that they would provided the 167.5 as it's one of the most used mains whereas I haven't heard of anyone running as lean as the 160. At the top end I would have stopped at the 172.5. Oh well!

Correct on the 35. I'd like to see you try and run your setup with a 50 or 60 pilot. I've run the 37.5 when I had the ProPipe but now even with the 35 I find it's a bit rich at idle and I'm thinking of going to the 32.5

Could also be you riding style. Every time you 'blip the throttle" or "wind it through the gear" you mileage will suffer. It's also not a good idea to blip as the bike doesn't respond well to the shot of excess gas (as you've noticed  ).
