03 roadstar, just did these mods, manifold port, ais removal, removed fuel pump, installed a ping petcock. Problem, at first twist of throttle the bike cough and sputters. I have a 170 main. When I pull the choke slightly the bike revs perfect, I turned the air screw from 2 to 4 turns out. 4 turns out might of made a little difference. Do I need to go bigger on the pilot? I think it is stock.

Do you still have the stock needle?

If not, on what groove on your needle (from the blunt end) do you have the clip?

Doc, the needle is from a jet kit, dont know what brand, looks like a dynojet setup to me. Looks just like all my dirtbike jet kits. It is on the fourth notch down from blunt end. Also the pilot is a 35 and my main is a 172.5 not a 170 as I said previously. From the searching I have done it looks like everyone is going with the 40 pilot and either a 170 main or bigger. And air screw between 2 and 3 turns. Also the bike has vancs hines pipes and a kn air filter on the carb. So I guess I will try the 40 pilot. Sound right to you? thanks

just put in a 40 pilot, didnt make any difference, bike runs rough at idle with choke all the way off, pull choke a hair and idles and revs great. When I put my hand over the carb covering half the intake, it revs perfect. But with choke off and when I twist the throttle there is a big hesitation and will even die. Setup right now is m-172.5, p-40, needle- 4 notch and looks like a dyno jet kit. Bike ran fine before I did the manifold port and ais removeable. To me it seems as it is to lean when choke is off, am I wrong? please help. 03-rstar pipes jet kit and air intake kit.

Wonder if you might have an air leak where the manifold connects to the cylinders? That might cause it to run too lean. Just a thought...

pday has a good suggestion.

If it ran good before you ported and you took the manifold off, there's a good possibility that you have a manifold leak at the heads. Try spraying some WD40 around the joints and see if it affects the engine revs. Check out .... http://roadstarclinic.com/content/view/55/96/

I don't believe that DJ makes a 172.5; sounds like you have a Mikuni setup. If you have the DJ jet kit then the main should be a 180, otherwise leave the main in until you check for the leak.

If it's a leak then you'll probably find the current setup rich.

Docshadow you are right, I took my main down to the bike shop today and they told me it was a mikuni buttun head main jet. I guess since the previous owner had put a larger main in and drilled out the air screw I assumed a jet kit was put in. So I ordered a dynojet kit today. And yes I did do a check for leaks and found nothing. I will see what happens after I install the kit. So I know the kit will tell me what jet to install and where to put the air screw, but what have you found to work best for everyone? again bike has pipes, intake kit, manifold port, dyna 3000, ais removed, no pump. Thanks for all your help.

Another suggestion -- you might want to check the level of the fuel in your float bowl. I seem to remember that if the fuel level is too low you'll have a lean condition. I think there are some articles in the "Tech Tips" that show you how to check the level in the float bowl.

One other thing I've read is that if the rubber sleeve that houses the needle isn't seated properly, an air leak there could cause a lean condition.

If you're going to order a new jet set, it seems the Baron's jet set is the one most people here and on the road star riders' forum have the most experience with.

Hope you find the solution. I know it's aggravating when you're wanting to ride and not fool with the wrenching. Good luck
