How much access do you have to machining tools, how experienced are you? (I'm out of my league.. I just have friends ) Anyway, I'd suggest experimenting with different muffling materials... I have a friend with a Harley Softail, V&H Big Shots, and custom baffles made by wrapping metal shavings (those long, spirally ones) around as the muffling material.. I have yet to hear a better sounding bike. So maybe experiment with some different materials that can take the heat. Good luck!
