Please help the newbie and tell me other than Barons and ebay "kits" where to get/what to use for plugs for my `99 Roadstar, and what does the OD / length have to be? One thing I heard was to use fired .45 ACP pistol cases ( there are even some plated ones). True or misinformation? OK so I found the post about 12.1 freeze plugs and .45 cases ( do they really work) and to tap for 1/4 NPT....any other ideas?

I've never tapped for 1/4" NPT, but I have done all the others RW. I keep spent brass 45 casings for friends that want them, and use NoPork.com plugs for those that want more uniform look.
The pressure through that system is relatively low, and it is post ignition, so even if it leaks a little its not usually a problem (unless your rich, then might backfire a little).
The easiest route is the plugs, second to the 45 casings. No difference putting either in, just have to go shoot a couple of rounds to come up with the casings.
Heck, I pulled the AIS off of my silverado and left the original head tubes in for a while while I came up with some plugs (just sealed them off with some rubber and c-clamps).
Remember, its cosmetic. Removing the AIS just cleans the engine up, it doesn't do anything for your performance.

When I first did the stage one mod to my stock pipes, I just pulled the hoses off the ais and plugged them with wooden dowels. To get that cleaned up look, I removed the whole thing and used the piece that bolts to the heads as a template and made my own cover plates. Painted them flat black (heat proof of course) along with the allen screws and voila, looking clean.

The Canadian government does not allow to play with handguns. The only thing I can shoot off here is my mouth.

Don't know for sure that the casings I keep around are ACP CB, but I suspect that they are. A buddy of mine is a cop, and he keeps them for me after he goes to the shooting range.
Once they have been used once, they work great. They look pretty cool too.
