Stage 1 Exhaust for 08 R* 2 Years, 11 Months ago  
The 08 R* does not have the "cone" in the end of the stock mufflers. There is a cap plate back there but it is not cone shaped, it is flat. Because of this I found a way that makes the stage 1 mod much faster and easier for the one's that have this type of cap plate. Since the surface is flat, there is no need to remove the plate as with the "Cone". I did the stage 1 tonight and here is how I did it.

I took an old Phillips screwdriver that the tip had been stripped and it was more of a point than a screwdriver at this point. This is all I had but an ice pick or similar tool comes to mind for this job. Any pointed piece of steel rod will work great for this as long as it is about the size of an ice pick or small screwdriver in diameter. The punch tool will need to be about 6 inches long to be able to reach the first baffle plate behind the end cap plate.

1. Hammer the pointed tool through the cap plate.
2. Push the tool in further until you come in contact with the first baffle plate behind it.
3. Hammer it through the baffle plate as well.
4. Pull it out and start drilling with your 1/2 inch drill bit where you punched your hole.
5. Once through the cap plate, push it on through just as you did the punch tool and continue to drill the baffle plate.
6. Continue this procedure for all the holes you want to drill.

The holes you punch in the plates act as a pilot hole and aids in a faster, easier drilling task, and you can do it all without removing the cap plate. The result is the same and much quicker and easier.

Now, Stage 2 can be drilled the original way, you are just going through 2 drilled plates with your long bit instead of one.

Stage 3, poses a problem with the new style stock exhaust. The welds on the pipe that you remove is on the forward side of the plate. Even when the welds are broken, it is impossible to remove the pipe because the welds hit the plate. It requires opening up the plate around the pipe enough so that the welds on the pipe can pass through the plate. This is a bit of a chore. I used a combination of drilling around the perimeter and hammering a long chisel through the plate around the pipe.

This procedure will only work on the mufflers that have a flat cap plate. If you have a cone shaped cap plate, you will need to remove it as in the original procedure. Can't drill on a slanted surface too well.

I read in the forum about one rider who found his 08 pipes full of hard stuff he couldn't break loose (I figured that this "stuff is platinum from the mufflers serving as a catalytic converter. Harley Davidson has to install catalytic converter exhaust on all models shipped to Europe. So I assume this to be the case. Did you find this to be true in your stage one mod on your Star

I think I just did a "Stage .8". Got my r* Friday night, 0 miles, 08 leftover. After reading all the Stage posts, I went the simple route. Drilled 8 evenly spaced 1/8th holes in the back of the pipe between the current exhaust outlet hole and the edge of the pipe. Then went in another 2" and drilled a hole in the first internal baffle. Outer surface is thicker and harder to drill, inside is thin and easy. Followed that up with a 1/4 bit", and finally with a 3/8" bit. So I am not all the way to Stage 1, as I don't have 1/2" holes. However, I got exactly what I wanted, good sounding pipes, no cop is going to hassle me, and I won't get a headache on a 600 mile day. Highly recommend this to any that haven't done it yet. You can even stop after the 1/4" holes, give it a try for a few days, before going on to 3/8.

After your drilling, did you remap your injection? Or did it adjust itself for the changes?

This material is way up in there. I totally debaffled then attempted to punch through it with a rod,TO much sweat and not enough hole. just a demple. went to a smaller rod and made it through, figured at least to compensate the non air passage I had created with the larger rod

If you asking me, no, I didn't get a remap, and I now have 900 miles on the bike and it runs perfectly. Haven't pulled a plug to look at the color, but considering how well it starts, idles cold or hot, pulls evenly at low throttle, and hauls ass when I get on it, I have to believe the mixture is pretty darn near perfect.

Thanks Kurt, just curious because I've seen a ton of threads about drilling these out but not much about anyone re-mapping or re-jetting to compensate for the change. Just read a recent post regarding re-mapping, and apparently they don't "adjust" on their own, so I'm guessing the small change you made didn't affect it enough to matter.

Anyone else have a thought on this? I am very close to getting the drill out............
