Vacuum leak? That loud firecracker pop is what mine did when the vacuum cap came off the intake. Vac leak would explain the large # of turns on the PMS.

Sounds more like you have a leak somewhere, going to a larger pilot is going to put your mpg's down in the dumps and only going to compensate for an air leak. It took me 5 times to set my manifold to get it to not leak. Best way that I have read about the install is to set manifold on jugs, just get the 4 screws started, then make sure they are not binding on the manifold, hand tighten in a criss-cross pattern, than tighten 1/4 turn at a time with whatever tool you use.

Yes ... a tach is much better to set up the PMS.
DocCorrect on specs.Float level 3mm. The loud backfires are usually multiple.I do notice when adjusting PMS,at two turns out is when it starts to increase idle rpm.Any significance there?

The optimum setting for the PMS is when the revs are the highest. The PMS is turned in and out very slowly to find this spot.
I still suspect an exhaust leak, possibly caused when you where working on the Stage 1 mod. Check all the joints around the canister to head pipes, canister to canister, and head pipe to head.
As other folks have suggested check the vacuum plug on the manifold ( AIS is removed ... right) and then check the rest of the manifold joints (could explain the wonky PMS setting).
.... and yes .... the 40 is very rich.

DocThanks Doc. I examined the manifold,looks good,installed new o-rings,head pipe to head gaskets,and put on a new vacuum cap.If there is an exhaust leak,it must be awfully small,because my smoke test indicated nothing,although this was done at idle. Maybe I should check with revs up? Probably should throw the 35 pilot back in? This is on a low mileage,(10,123),2001.

Actually as far as my mileage goes, I topped off tank,rode 101 miles. Took 2.127 gals. to top it back off.

You mileage is dead on for combined driving.
Try smoking the pipes at high idle to find any leaks. If no leaks then you'll need to tune you carb but you'll need a jet kit to do that.

According to the tuning manual for the 42hsr to tune the pilot screw they say to turn it in until there is a change in idle, then to turn it out till a change in idle, then set it in the middle of those 2 points. Of course on a completely warmed engine . I don't see a reason why it wouldn't be the same for the stock carb
