Help! Stripped intake manifold bolts. 3 Years, 1 Month ago  
While trying to remove the intake manifold on my Roadie today I ended up stripping 2 of the allen heads on the bolts. I don't know if they are poor quality bolts, extremely tight, or if it was operator error. Either way, I now have a bit of a predicament.

Do any of you fellow R* riders have any suggestions on how I can get the bolts out?

If/when I get the bolts out, are there different bolts that I can use to prevent this from happening? Maybe a hex head instead of an allen head?

Can you get vice grips on them?
Replace them with ARP 12 point automotive manifold bolts if there is room for the socket wrench. Most of the times I've stripped socket head screws (allens) it is because I was using crappy allen wrenches. Be sure you have a quality set of tools.

Can you get a pair of vise grips on them? I am sure you are aware of this but there are metric and standard Allen wrenches that can make it easy to strip if you have the closest standard equivalent. I think Allen bolts are probably the best thing to put back in there.

I have tried the vice grips and can't seem to get enough grip on the heads for it to work.

I am using Craftsman allen wrenches. Maybe time to upgrade to Snap-on or something equivalent.

I know for me, the Craftsman screwdriver tips and wrenches have not been the best. I have been told that some of the smaller Craftsman stuff is not even being made in the USA anymore. I have not verified this, but I have noticed a lesser quality in the tips and such.

Have you tried heating the bolts? Someone may have used Loctite on them.
If you can heat them and get a Channel-Lock or similar tool on them you may be able to get them out.

wether meteric or sae try the opposite set
when one strips the other set will tend to fit the hole
heat it as well

Easy-outs have never let me down. Put some penetrating oil under the allen head... no such thing as too much. Let it sit for a while... usually overnight. Tap the easy-out into the allen socket (might have to use a drill to open up the opening "a little". Apply some heat and carefully turn it CCW and presto! Replace with a higher grade bolt.

Sears, Proto, Snap-on, have various forms of easy-outs. Google them and you will find what you need.

I don't think he will be able to get a drill, hammer, easy-out or anything in there. It's really tight.
Maybe drummel the heads for a better bite and try the vice grips again.
