Take your pipes off, and reinstall them. and this time, wiggle them on the juggs to make them perfectly flat and hand tighten them...making sure the gaps are the same all the way around.
I had sworn by the 3rd time that I had them perfect...and I couldn't hear or feal any leak...but then I did things from the juggs back, making sure they are seated flush and VOILA! no backfire on clutch or hard decel.
I know they say to leave it all loose then tighten once the are all mounted, but get them aligned on the jug first, and hand tight.

Did you get this all worked out? I'm sorry I wasn't able to help but I'm a week behind you on all this!
I disabled my AIS yesterday and it works awesome, but I did more than just pinching that line. I also used wire nuts to block the big lines headed to the jugs. (I bet you have a good selection, ha) At first I was going to cap the metal tubes and plug the hoses, but then I realized I could just slide the wire nuts down into the hoses enough to be able to put the hoses back onto the metal tubes and.....voila!....two birds with one stone.
Looks stock, too, which is what I'm guessing you're going for.
When I only did that vacuum line the bike was still popping. When I finished with blocking those tubes it worked perfect.

UPDATE: I have adjusted the PMS multiple times, and about 2 1/4 -2 3/4 is the least popping...But it is still there. I have installed the AIS removal kit. But the popping remains. I took the exhaust off again and ensured that the headers were flush to the head. But the popping remains... When I had the tank off removing the AIS I noted that the throttle "linkage" was a little bit slack and when I quickly release the throttle the "inboard"(sorry lack of a better word) "linkage" didn't snap as quickly and looks a little bit more slack than the other one...I am just wondering that this would cause popping on decel and during shifting, I only get the popping when the throttle is fully closed and don't get it if i leave the throttle open just a crack on decel...I am wondering if there is a way to tighten the linkage without major open heart surgery on the carb again... Thanks for the help guys... Kevin

-update- I continue to have much backfire etc. with the idle at "a good lope" but if I turn it up a bit, about where the rpms are when I have the choke on with the idle were I like it, the popping and backfiring all but goes away, any Ideas, I am thinking of getting some new gaskets, since I used the old ones from the stock pipes: less than 1000 miles on them... and I am going to try to get this thing licked before I have to leave the area... thanks again guys. Kevin

Hey Kevin -
I'm still getting a little backfiring myself, but it's within tolerable limits right now.
Is there any bluing on the pipes anywhere? I got a little at the joint on the upper pipe  But I found the clamp had vibrated loose. Tightening it didn't change the small amount of backfire.
I have not yet changed the PMS, only the AIS disable.
I think the idle speed info you've generated says the linkage is not the problem. I know I reach down and adjust my idle every now and then depending on temp. As the bike warms it needs to be lowered.
Anyway, it's late and I'm not much help, I know. I'm not a big down shifter, really....not my riding style. So my bike is probably about like yours but I just don't notice it as much. When I get to my PMS I'll report back. How many different settings have yuou tried on that?

Exhaust .. check
AIS .... check
PMS .... check
Sounds like you may have the PMS covered but 'd go over the other to with a fine tooth comb. Try using incense to find an exhaust leak.

There is normally a little slack at the carb ... it so that you don't activate the carb every time you move you hand at bit. What's normal  ... bring it over and I'll show you.  .. Generally abut 1/4 but adjust it for you riding style.. If it's too tight you'll know right away.

thanks doc...I have used incense on the exhaust... couldn't see anything... the AIS removal kit with the blank flanges...I am going to look for fouled spark plugs next... Kevin
